Chris Smalling's woeful grab of Yannick Bolasie's leg as the Palace winger sprinted away from him earned the United defender a second yellow card.
Smalling is only the fourth player ever to be sent off in an FA Cup final.
United had already been hit by an injury to Marcus Rashford during the second half of normal time.
Not that it mattered in the end, as Jesse Lingard's volley in extra time gave United a 2-1 win.

Elsewhere, there were worries about Marcus Rashford when he left the field of play.
However, Rashford is expected to make a swift recovery from the injury which saw him hauled off during the second half of the FA Cup final between Manchester United and Crystal Palace.
18-year-old Rashford did his hopes of inclusion in Roy Hodgson's final 23-man squad for Euro 2016 a power of good with a fine first half display in which he was comfortably United's best player.
But a lunging Yoahn Cabaye tackle in the second half had the young striker hobbling, and eventually seeing him subbed off with a knee problem.
That sparked immediate concern across social media that the player might miss the tournament.
Hodgson made it clear at his squad announcement that Rashford he would have a lot to do to survive the final cut from 26 players to 23, but his play on Saturday afternoon (as well as in United's final match of the season against Bournemouth) had been good enough to give him a fighting chance.
Those hopes looked to have been dashed when he hobbled off, but thankfully United physios reported to the BBC that Rashford had suffered only an impact injury rather than a tear, twist or break, and that he should be fine within a matter of days.
